Ductwork Problems: Leakage, Sizing, and What Fixing Them Costs

You can install the most efficient system on the market and lose a large share of its output in an attic. Ducts are where money leaves quietly, and they're rarely part of the conversation when equipment is quoted.
Duct problems and what they cost

Sealing and returns are the high-return fixes. Duct leakage in an attic or crawl space is conditioned air paid for and thrown away — and undersized returns are the single most common cause of an upstairs that will not cool.
What goes wrong with ductwork?
Leakage
Duct joints are sealed at installation with varying care, and they degrade. Air escapes at every connection, boot, and plenum seam.
Where the ducts run determines how much this costs you:
- In conditioned space: leaked air still ends up in the house. Wasteful of fan energy and unbalanced, but the heat isn't lost.
- In an unconditioned attic or vented crawl space: the leaked air is gone entirely, and you paid to condition it.
Attics reach well over 120°F in summer and near-outdoor temperatures in winter. Both leakage and conduction through duct walls are working against you there.
Undersizing and restriction
Undersized ducts, crushed flex runs, sharp bends, and inadequate returns all raise resistance. That means:
- Less air delivered, so less heating and cooling capacity
- Frozen coils in cooling, from insufficient airflow

- Blower strain and higher energy use
- Rooms that never reach setpoint
This matters more for heat pumps than for furnaces: heat pumps move a larger volume of air at a lower temperature, so ducts that were adequate for a furnace can be genuinely undersized for a heat pump. This is a common and expensive surprise after a conversion. See heat pump installation cost.
How do you test ductwork?
Static pressure is the resistance the blower is working against, measured in inches of water column. Equipment is rated to operate against a maximum — commonly around 0.5 in. w.c. for residential systems.
Measured static pressure well above the rated maximum means the system is choked. That single reading identifies most duct problems, and it takes a technician a few minutes with a manometer.
Ask for it at your next service. A contractor who never measures static pressure is diagnosing airflow by opinion.
Common causes of high static: undersized ducts, crushed flex, too few returns, a too-restrictive filter (see HVAC air filters and MERV explained), or closed vents.
What are the signs of a duct problem?

- Weak airflow at some registers
- Noisy vents — whistling or roaring means high velocity through a restriction
- Dusty house despite filtration, since leaky returns pull in attic and crawl space air
- High bills with adequate equipment

- Visible disconnected or crushed ducts in the attic or crawl space
How much does fixing ductwork cost?
Sealing — best return
Joints sealed with mastic (a paste) or UL-181 rated foil tape. Not cloth duct tape, which despite the name dries out and fails within a few years.
Accessible ducts in an attic, basement, or crawl space are straightforward. Ducts inside walls are not, which is where aerosol-based internal sealing systems come in — more expensive, but they reach what hands can't.
This is frequently the highest-return money in an HVAC project — often better than paying for a higher efficiency tier on the equipment, because it recovers losses no equipment can compensate for.
Insulating
Ducts in unconditioned space should be insulated. Sealing first, then insulating, is the correct order — insulating leaky ducts insulates the leak.
Adding returns
Undersized return air is one of the most common residential duct faults. Symptoms: high static pressure, doors that pull shut, whistling under doors, and upstairs rooms that starve.
Adding a return, or adding transfer grilles between rooms and the central return, often fixes comfort problems that appear to be capacity problems.
Resizing and rerouting
Replacing undersized trunk lines or crushed flex runs. More invasive and more expensive, and sometimes necessary — particularly after a furnace-to-heat-pump conversion.
Moving ducts into conditioned space
The ideal, and rarely practical in an existing home. Worth doing during a major renovation.
Is duct cleaning worth it?
Duct cleaning removes dust from inside the ducts. Evidence of benefit in a typical home is limited, absent visible contamination, mold growth, or a rodent problem. It doesn't address leakage or sizing.
Duct sealing closes the gaps that waste energy. It directly reduces waste.
They're frequently sold together and confused with each other. If someone offers "duct cleaning and sealing", ask what portion is sealing and how it's being done.
Legitimate reasons for cleaning: visible mold, evidence of rodents or insects, substantial construction debris, or a major renovation.
Testing
Blower door test — pressurizes the house to measure overall air leakage. Useful for envelope work generally.
Duct blaster / duct leakage test — pressurizes the duct system specifically and quantifies leakage. This is the test that puts a number on your duct problem, and it's what a serious energy audit includes.
Many utilities offer subsidized audits. Worth checking before paying full price.
